We began with an initial design composed of 3 basic shapes of beam profiles used in industry. • 5 Hollow beams 60mm*40mm*3.175mm (2369mm Length) • 10 L profile beams 60mm*40mm*3.175mm (2369mm Length) We decided to use topology optimization techniques in order to minimize the weight but at the same time respect the fixed constraints of the structure. The results of the optimization gave us some guidelines in order to alter our initial approach, cutting out all excess weight. For the optimized result we took in consideration a self-weight multiplied by 1.3. Furthermore, a shock analysis was carried out applying 3 different accelerations, in 3 different time steps, on the 3 axis according to the standards of EN 12663 directive. Material for Hollow beams and Unequal angles: S275JR Material for the underframe crossbeams and the solebars: Al 6005A Material for Supports along the Hollow beam: S275JR Initial weight of Alstom’s design per support set: 282Kg Initial weight of our design per support set: 128.8Kg (Weight reduction: 54.6%) Final weight of our design after Optimization per support set: 86Kg (Weight reduction: 69.5%) Main components after optimization: • 5 Hollow beams 60mm*40mm*5mm (2369mm Length) • 20 Unequal angles 60mm*40mm*5mm (60mm Length) • 12 Unequal angles 60mm *40mm*5mm (50mm Length) Zero weldings. Budgeting per Support Set: • Estimated Material cost: 606 Euros • Estimated Laser/Hydro Cutting: 150 Euros • Estimated Casting of Support Structure: 100 Euros • Estimated Labor Cost: 100 Euros Initial Cost: 1500 Euros per set Optimized cost: 956 Euros per set (36.2 % reduction)
