Title: DC Motor Rotor - Static Structural and Modal FEA (Case Study) Design & Modeling Note: The rotor model in this project was re-modeled by myself in SolidWorks, taking reference from the motor test bench design by Ngo Nam on this platform. Special thanks to him for providing the design reference. All FEA analyses, boundary condition setups, and engineering evaluations were performed by me. Material & Boundary Conditions: Material: Structural Steel (single material assumption for the whole rotor) Loading: 6. 4 N·m torque applied to the coupling-end notch faces (2x the assumed nominal torque of 3. 2 N·m, from an assumed 1 kW at 3000 rpm), gravity, and four brush forces of 5 N on the commutator Fixtures: Two Cylindrical Supports on the bearing seats (one axially fixed, one axially free). Rotation about the shaft axis is constrained at the armature core to balance the torque. Analysis Results (Static): Maximum Equivalent (von-Mises) Stress: 111 MPa (at the notch corner, 1 mm fillet) Minimum Safety Factor: 2. 25 Maximum Total Deformation: 6. 5 microns Mesh convergence: change below 5% between the last refinement levels Analysis Results (Modal): First bending mode: 1622. 5 Hz, about 32x the operating frequency (50 Hz at 3000 rpm), so no resonance risk Mode 1 (0 Hz) is a rigid-body rotation caused by the free rotation constraint Assumptions & Limitations: Motor power, speed, and torque are design assumptions, not data from a real motor. Electromagnetic torque generation is not modeled. Bearings are modeled as rigid supports, so real frequencies would be lower. Deformed and mode-shape images are exaggerated for visualization.
