Objective: To reverse engineer, model, and optimize a 38-tooth spur gear and its mating aluminum coupling from a commercial meat grinder gearbox to produce production-ready manufacturing drawings. Problem Statement: The original gearbox component suffered from operational wear, and no OEM technical drawings or material specifications were available. Replicating the components required precise geometric extraction and careful calculation of the bi-metallic fit (steel shaft to aluminum coupling) to withstand high torque without structural failure. Engineering Challenges: Material Mismatch: Managing the thermal and mechanical stress variations at the interface of the steel gear shaft and the aluminum coupling. Stress Concentrations: Minimizing localized stress at the sharp corners of the drive keyway. Wear Compensation: Discerning original nominal dimensions from a physically worn component. [Steel Gear Shaft] <--- Calculated Fit Zone (GD&T) ---> [Aluminum Coupling Hub] Methodology: Dimensional Inspection: Measured tooth profile, pitch circle diameter, and verified a 20 ∘ pressure angle spur gear configuration. Analytical Calculations: Conducted interference fit and hoop stress calculations for the aluminum hub to guarantee mechanical interlocking without exceeding the material’s yield strength. CAD Development: Built a parametric 3D assembly within SolidWorks, incorporating design for manufacturability (DFM) principles such as appropriate fillets and draft angles. GD&T Application: Drafted 2D engineering drawings defining tolerances, concentricity, and surface finish requirements. Results: Delivered a complete, verified CAD dataset and technical documentation package for manufacturing. Established an optimized transition/interference fit profile that balances torque transfer capacity with structural safety margins for the aluminum coupling. Enhanced component lifecycle reliability by eliminating sharp internal boundaries prone to stress cracking. Key Learnings: Advanced proficiency in reverse engineering methodologies, specifically filtering out component wear to find original design intent. Practical application of limits, fits, and tolerance stack-up analyses across dissimilar materials in power transmission systems.
