UA-20 Rear Left Upper Ball Joint Tab · 模型 255815
Extreme Redesign Contest Entry - Please see the attached PDF for a full design report. ABSTRACT: This is a report accompanying a contest entry. Explored within is the design of an upper ball joint tab for a Formula SAE car. This tab connects the vehicle’s upright to the upper wishbone and pushrod suspension members. Because of its connection to the pushrod, it is the most heavily loaded tab in the wheel sub-assembly, and much deliberation is required for its design. Also, given the limited design space and minimum weight design goals, this part was an excellent candidate for topology optimization and additive manufacture. Ultimately, topology optimization through Altair Inspire software did not yield an elegant result on its own. However, the resulting mesh was used as a guide for a mechanical modelling of the tab. Many iterations were developed and simulated, with the final part weighing just under 49 grams of 3D printed titanium (Ti-6Al-4V via DMLS). This part was also of concern for an extreme redesign following a failure of its preceding prototype on the UA-19 Formula SAE car. The previous upright had failed at the connection point between it and the upper ball joint tab due to fatigue. It was found that the design did not properly triangulate load paths, nor was the simulation used representative of the loading scenario. Fixing these issues along with the design freedoms of additive manufacture, the upright assembly reduced its mass by an impressive 20% while increasing the team’s confidence in its integrity.
